10ml vial system

Peptide vial insert tray - two components, one system

The peptide vial packaging system consists of two components that work together: the plastic insert tray that holds each vial in its own cavity, and the outer paper carton that the tray slides into. The performance of the system depends on both components being specified together - a tray that doesn't fit its box provides no protection benefit.

The insert tray - what it does

The thermoformed plastic insert tray is precision-dimensioned to seat each 10 ml glass vial in its own circular cavity - separating vials from each other and from the box walls, maintaining the vial upright at all times, and providing the primary shock-absorption element through its wall geometry and material elasticity.

The outer box - dimensional fit

The paper outer carton is specified to fit the tray outer dimensions within ±0.3 mm clearance on each side. This tight fit is what prevents the tray from shifting inside the box during distribution - a loose-fitting tray negates the shock-absorbing function of the cavities. Tray outer dimensions are specified at order to match your existing box or a new box designed alongside it.

Why the peptide context matters

Peptide vials are small-volume, high-value products stored at 2–8°C or −20°C. They are opened repeatedly in clinical settings with needles and require the vial label to remain legible throughout refrigerated storage. The insert tray immobilises each vial to prevent label abrasion, protects the glass from cold-chain handling impacts, and keeps the vials cap-up so the stopper remains dry and uncontaminated.

System specification approach

The tray and the outer box must be specified together. When ordering, provide: (1) your 10 ml vial outer diameter and height; (2) the inner dimensions of your existing paper box or the desired carton size; (3) the number of vials per tray. We design the tray to fit exactly between the vial geometry and the box interior.

Tray outer dimensions - designed to fit your box

The outer dimensions of the insert tray are the critical parameter for box compatibility. The tray must slide smoothly into the paper carton without excessive play - too tight and the tray won't seat without force; too loose and the tray shifts during distribution, negating its protection function. Target clearance: 0.3–0.5 mm per side between tray OD and box interior

How to specify box compatibility

Provide your paper box inner dimensions (L × W × D) measured with a calibrated gauge - not the box outer dimensions. If your box is still in design, specify the vial count and vial dimensions first; we calculate the minimum tray size and recommend a paper box format to match.

Protection & Stability

How the tray protects glass

Glass vial breakage during distribution is caused by three force vectors: lateral impact (box dropped on its side), vertical impact (box dropped vertically), and cyclic vibration fatigue (road/air transport). The plastic insert tray addresses each mechanism separately through its cavity geometry, material compliance, and box-fit precision.

Cavity suspension - lateral protection

Drop impact · side wall contact prevention

Each vial sits in a precision-clearanced cavity (0.25 mm per side). When the box is dropped laterally, the vial experiences deceleration force through the tray wall - not through direct glass-to-glass or glass-to-cardboard contact. The tray wall material absorbs the initial impact energy and distributes it across the full cavity circumference.

✓0.25 mm cavity gap - controlled deceleration

✓Glass never contacts box wall directly

✓Impact distributed across full cavity ring

Vial-to-vial separation - inter-vial protection

≥ 3mm between cavities · zero glass contact

The inter-cavity wall between adjacent vials is a minimum 3.0 mm thick. This ensures that even if the tray deforms slightly under lateral impact, the glass of adjacent vials cannot contact each other. Glass-to-glass contact is the single most common mechanism for vial chipping and cracking during distribution - this separation eliminates the risk entirely.

✓≥ 3.0 mm plastic wall between all cavities

✓Zero glass-to-glass contact possible

✓Chipping / cracking mechanism eliminated

Box-lock fit - vibration suppression

±0.3 mm tray-to-box · no cyclic rattle

The ±0.3 mm tray outer-to-box-interior clearance prevents the tray from rattling inside the box under road and air transport vibration. A loose tray creates cyclic glass-wall micro-impacts at vibration frequency - even at low energy per cycle, 10,000+ impacts during a long-haul shipment accumulate into fatigue cracks. The box-lock fit eliminates this by immobilising the tray.

✓±0.3 mm prevents cyclic rattle in transit

✓Tray immobilised at all shipping orientations

✓Vibration fatigue crack mechanism suppressed

Cap-up orientation - stopper protection

Vials held upright · stopper stays dry

The tray cavity geometry maintains the vial cap-up at all times during storage and distribution. For peptide vials sealed with a rubber stopper and aluminium crimp, this orientation keeps the stopper dry - critical for lyophilised peptides where moisture ingress through the stopper is a degradation pathway. The vial base is cradled at the cavity floor; the cap protrudes 2 mm above the tray face.

✓Cap-up geometry maintained throughout

✓Stopper not immersed - lyophilised product safe

✓Cap protrudes 2mm - easy visual check

Cold-chain material stability

−20°C standard · −80°C PETG option

PVC and APET maintain impact resistance and dimensional stability from −20°C to +40°C - covering standard peptide cold-chain requirements (2–8°C refrigerated, −20°C frozen). For biologics requiring −80°C storage, PETG material is specified, which maintains flexibility and impact resistance at ultra-low temperatures where PVC and standard PET become brittle.

✓PVC/APET: −20°C to +40°C - peptide standard

✓PETG option: −80°C impact resistant

✓No dimensional change from −20°C to room temp

Label preservation - abrasion prevention

Label integrity throughout cold storage

Peptide vials are stored refrigerated for weeks to months before use. Without tray support, vials in a box contact adjacent vials and box walls with every minor vibration event, progressively abrading the label. The insert tray keeps each vial isolated in its cavity - no glass-label contact with adjacent vials, no label contact with cardboard. Label readability is maintained for the entire storage period.

✓No glass-to-label abrasion during storage

✓Label readable throughout refrigerated shelf life

✓Lot number / concentration visible at point of use

Protection & Stability - design summary

The plastic vial insert tray provides a six-mechanism protection system for 10 ml glass peptide vials inside a paper outer carton: (1) cavity suspension absorbs lateral drop energy, (2) inter-cavity walls eliminate glass-to-glass contact, (3) box-lock fit suppresses vibration rattle, (4) cap-up geometry maintains stopper integrity, (5) cold-chain material grade maintains performance at −20°C to −80°C, (6) cavity isolation prevents label abrasion during storage. These six mechanisms work together to ensure that every vial arrives at the clinical site intact, labelled, and uncontaminated - regardless of handling conditions between the filling line and the patient.
