2ml fit detail - tubular vial protection design

Tubular vial geometry - why the cavity design is different

2ml tubular vials (vials drawn from glass tubing rather than moulded) have a distinct geometry from moulded vials - a narrower neck, a sloped shoulder transition, and a straight-walled body. A cavity designed for a moulded vial does not correctly support a tubular vial, and vice versa. The tray cavity for 2ml tubular vials is engineered specifically around this geometry.

Neck - narrow, minimal clearance

The tubular vial neck is the narrowest point of the vial, sized to accept the rubber stopper and aluminium crimp seal. The cavity neck zone provides minimal clearance around the neck - primarily to allow stopper and cap clearance during loading, not for shock absorption (the shoulder below handles that function).

2023

Shoulder - the critical support point

The sloped shoulder transition between neck and body is the load-bearing geometry of a tubular vial - and the primary support point in the cavity design. The cavity shoulder profile matches the vial's shoulder angle, distributing vertical support load across the slope rather than concentrating it at a single contact line. This is the single most important geometric feature distinguishing a tubular-vial-specific tray from a generic vial tray.

2022

Body - straight wall, +0.25mm clearance

Below the shoulder, the tubular vial body has a straight, parallel-wall cylindrical profile. The cavity body diameter is sized to the vial body OD + 0.5mm (0.25mm per side) - the same controlled clearance principle as standard vial trays, but applied to the tubular vial's specific body diameter, which is typically smaller than an equivalent-volume moulded vial.

Base - flat support, vibration isolation

The tubular vial base is flat (unlike some moulded vial designs with a recessed or domed base) and sits directly on the cavity floor. The cavity floor includes a slight rib or raised pattern in some designs to reduce direct flat-on-flat glass contact area, further reducing vibration transmission during transport.

tubular vs moulded vial - why it matters for tray design

Tubular vials are drawn from glass tubing and have thinner, more uniform walls with a sharply defined shoulder angle. Moulded vials are formed in a glass mould and have thicker walls, a more rounded shoulder, and often a different base profile. A tray cavity profiled for one vial type will provide poor support - incomplete shoulder contact, excessive rattle, or interference - when used with the other type. Always confirm vial type (tubular or moulded) when ordering a tray.

2ml tubular vials are the global vaccine standard

The 2ml tubular glass vial is the dominant format for single-dose and low-dose-count vaccine presentations worldwide - used across WHO prequalified vaccine programmes, national immunisation schedules, and biologics cold-chain distribution. Tray designs for this format are produced to match the dimensional tolerances expected by high-speed vaccine fill-finish lines and cold-chain logistics handling equipment.

2ml vaccine vial trays - built for SVP distribution

Small Volume Parenteral (SVP) products - vaccines, biologics, and small-dose injectables under 100ml - have specific secondary packaging requirements driven by high-volume distribution, cold-chain handling, and visual inspection needs. The 2ml tubular vial tray is engineered around these requirements

product-1024-1024

SVP

Small Volume Parenteral classification

≤ 100ml injectable · vaccine · biologics

SVP refers to parenteral (injectable) products packaged in containers of 100ml or less - the classification covering virtually all vaccine presentations, peptide injectables, and small-dose biologics. SVP packaging has distinct regulatory and handling requirements from Large Volume Parenteral (LVP, e.g. IV bags) - driven by high unit counts, cold-chain sensitivity, and the need for individual dose-level traceability that LVP products don't require.

✓ Covers vaccines, biologics, peptides, small-dose injectables

✓ High unit-count secondary packaging requirement

✓ Tray engineered for SVP-scale distribution volumes

VACCINE

Vaccine vial cold-chain compatibility

+2°C to +8°C · freeze-tolerant options

Most vaccine presentations require +2°C to +8°C refrigerated cold-chain storage - some mRNA and certain biologics require −20°C or −80°C ultra-cold storage. The tray material is selected to match: standard PVC for +2°C/+8°C cold chain, and PETG for −20°C and below. Material selection is confirmed against the specific vaccine product's approved storage condition at order.

✓ PVC: +2°C to +8°C standard cold chain

✓ PETG: −20°C to −80°C ultra-cold compatible

✓ Material confirmed against vaccine cold-chain spec

INSPECT

Visual inspection without unloading

Clear plastic · 100% vial visibility

Clear (transparent) PVC tray material allows complete visual inspection of every vial - cap colour, fill level, particulate, and label - without removing vials from the tray. This is a critical workflow advantage at vaccine fill-finish quality control checkpoints and at the point of dispensing, where staff need to confirm product identity and visual integrity quickly across high vial counts.

✓ 100% visual access through clear tray material

✓ No unloading required for QC visual check

✓ Faster dispensing-point identity confirmation

Two-vial clear blister holder - peptide and reconstitution water kit

A specific clear blister tray variant holds two vials side by side - a peptide vial and a bacteriostatic water (or diluent) vial - packaged together as a single reconstitution kit. This format is the standard presentation for peptide products requiring on-site reconstitution before injection.

product-1024-1024
01.

Peptide + bacteriostatic water blister

2 cavities · side by side · clear PVC

The standard reconstitution kit format - one cavity holds the lyophilised or oil-based peptide vial, the adjacent cavity holds the bacteriostatic water (or appropriate diluent) vial. Both cavities are dimensioned independently to their respective vial OD, since peptide and water vials are frequently different formats. Clear plastic provides full visibility of both vials for identity confirmation before reconstitution.

02.

HGH vial tray - multi-pair kit format

4-pair · 8 cavities · growth hormone kits

A multi-pair tray configuration for human growth hormone (HGH) and similar lyophilised peptide kits requiring multiple reconstitution doses - four paired cavities (8 cavities total) hold four peptide vials and four matching water vials, packaged as a complete multi-dose kit in a single tray and outer box

Clear tray, clear holder - material options

"Clear" is the defining material specification for 2ml vaccine and peptide vial trays - full optical transparency for visual inspection. Material options below all support a clear (transparent) finish.

PVC

Clear PVC

Standard · cost-optimised

Default clear material. Excellent optical clarity. −10°C to +60°C service range. Lowest unit cost.

APET

Clear APET

Recyclable PET #1

Clear, recyclable. EU sustainability-preferred. Same optical clarity as PVC, −30°C to +70°C range.

PETG

Clear PETG

−80°C cold chain

Clear, impact-resistant at ultra-cold temperatures. Required for −20°C and below vaccine/biologics storage.

PS

Clear PS

Rigid · high clarity

Crystal-clear polystyrene option - highest optical clarity, rigid feel. More brittle than PVC; ambient/refrigerated use only.

Specify clear material at order - confirm temperature range

All four materials are available in fully clear (transparent) finish. The material choice should be driven by your product's approved storage temperature range, not by clarity - all options provide equivalent optical transparency. For vaccine products with cold-chain storage at −20°C or below, PETG is the only suitable clear option.

SVP packaging - six requirements the tray must meet

SVP products carry distinct secondary packaging requirements compared to other pharmaceutical formats - driven by high-throughput fill-finish lines, cold-chain logistics, and dose-level traceability needs specific to vaccines, biologics, and small-volume injectables.

High-speed fill-finish compatibility

+

-

Auto-loading · ±0.2mm tolerance

SVP fill-finish lines operate at high throughput - automated vial loading into trays requires tight dimensional tolerance (±0.2mm on tray external dimensions) to function reliably with robotic pick-and-place and conveyor handling equipment. Trays are dimensionally verified to this tolerance for every production batch.

High unit-count secondary packaging

+

-

10 / 25 / 50 / 100-dose tray configurations

SVP products are distributed in much higher unit counts per shipment than other pharmaceutical formats - national vaccination programmes require tray configurations scaling from 10-dose clinic packs to 100-dose bulk distribution trays. Cavity count and tray footprint scale to match each distribution tier.

Dose-level traceability support

+

-

Lot binding · batch record per tray

Vaccine and biologics distribution requires lot-level traceability through the supply chain - each tray batch is linked to a production lot record, supporting the chain of custody documentation required by national immunisation programme reporting and adverse event investigation protocols.

Visual quality control at scale

+

-

At SVP fill-finish volumes, visual inspection must be performed rapidly across large vial counts. Clear tray material enables inspection staff to scan entire trays for cap colour consistency, fill level, and obvious defects without individually handling each vial - a meaningful throughput advantage at scale.

Regulatory submission documentation

+

-

SVP products - particularly vaccines - typically require packaging component documentation as part of the regulatory submission (marketing authorisation or WHO prequalification) package. Material safety data, production environment classification, and quality system documentation are available to support these submissions.
