The polypropylene top disc provides the drug-product-adjacent surface - PP is chemically inert, free from heavy metals, and provides a consistent, smooth surface against the rubber stopper. The aluminium skirt provides the structural seal - it is crimped onto the vial neck to hold the stopper in place and forms the tamper-evident barrier. The two materials are permanently bonded during manufacturing; they are not two separate parts that could dissociate.

8011 H16 is a strain-hardened aluminium alloy (H16 temper = three-quarter hard) specifically used for pharmaceutical caps because of its combination of ductility (allowing clean tear propagation at the score line) and stiffness (holding the crimped skirt firmly on the vial neck). Unlike 1050A pure Al, 8011 contains small amounts of iron and silicon that improve fatigue resistance and score-line consistency. H16 temper provides the specific hardness needed for tear-off caps - softer H14 may produce ragged tears; harder H18 may require excessive pull force.

The aluminium tear tab is formed by cutting a ring shape from the same alloy sheet as the cap body - the cut edge has potential to be sharp. Without edge treatment, the cut ring edge can lacerate the finger during the initial lift of the tab (the moment of highest skin-metal contact). The anti-cut treatment rolls the cut edge of the ring inward, creating a rounded, blunt contact surface. This design change is verified by a gloved-hand opening test at factory qualification - zero laceration incidents in standard examination glove pull testing.

The aluminium tear ring is produced by blanking (cutting) the ring shape from the aluminium sheet - the shear cut creates a potentially sharp edge at the inner and outer circumference of the ring. Without treatment, this edge contacts the finger pad during the initial tab lift. The anti-cut treatment mechanically rolls this edge inward (toward the body of the ring) so the contact surface presents a smooth, rounded radius rather than a cut edge.

The score line pressed into the aluminium skirt controls the tear path - when the ring is pulled, the tear propagates along the score groove rather than randomly across the aluminium surface. A controlled score-line tear produces a single clean piece (the removed disc) with a smooth tear edge on the residual skirt. An uncontrolled tear - from a cap without a defined score line - would produce an irregular metal edge and possible aluminium fragments near the stopper access zone.

User safety includes protection against administering a tampered or previously accessed drug product. The tear-off cap provides the clearest possible tamper evidence: the pull ring tab is flat and intact on a sealed vial; it is visibly absent on an opened vial (the entire Al disc is removed). There is no ambiguous intermediate state and no way to disguise that the cap has been opened - the disc cannot be re-attached.

The anti-cut edge treatment and clean-break score line performance are validated at tooling qualification stage. Opening force, tear consistency, and edge burr measurement data are collected during die qualification. Per-lot CoA includes a confirmation that caps were produced with the qualified tool set and that no tooling changes affecting edge treatment occurred between the qualification run and the shipped lot.
